The Page Count Rule That Settles the Decision
Page count is the first filter because the equipment sets hard limits at both ends: staples cannot hold a thick book, and glue cannot hold a thin one.
Saddle stitch works from 8 to 64 pages. The pages are printed on sheets, nested inside one another, folded once, and stapled through the fold. Because every sheet produces four pages, your total page count must be a multiple of 4. A 30-page booklet does not exist in saddle stitch. It is either 28 pages or 32.
Past roughly 64 pages, saddle stitch starts to fail in ways you can see. The inner sheets push outward when the booklet is folded, so the fore edge needs progressively more trim. That is called creep, and the trim takes the difference out of the fore-edge margin on the innermost pages. The booklet also stops lying closed on a shelf and the staples begin to strain.
Perfect binding starts at 40 pages, and the spine decides the rest. The real constraint is spine thickness, not page count. On common 0.004 inch text stock, 40 pages is 20 sheets and roughly 0.08 inch of spine. A 16-page book on the same stock yields about a thirty-second of an inch, which cracks easily and looks flimsy.
Here is our own standard, so you can plan against real numbers. We do not run perfect binding below 40 pages, and we want at least 0.125 inch of spine on the finished block before we bind it. Those are two separate tests, and your paper decides whether a 40-page book clears the second one.
On common 0.004 inch text stock it does not. Reaching 0.125 inch on that sheet takes about 64 pages, so a 48-page book on light text stock is still a saddle stitch job. Move to a heavier 0.0065 inch text sheet and 20 sheets measure 0.130 inch, which clears the threshold. From there perfect binding scales to roughly 800 pages depending on caliper.

When Saddle Stitch Is the Right Call
Saddle stitch is the workhorse for short, high-volume, disposable-by-design pieces.
Program books and event guides. A 16-page or 24-page program is read once and recycled. Paying for a glued spine on a piece with a one-day lifespan is money spent on nothing the reader will notice.
Instructional material that must lie flat. Workbooks, assembly guides, training packets, and sheet music all fail as perfect bound books because the reader needs both hands free while the pages stay open. Saddle stitch lies flat by default.
Newsletters and quarterly mailers. A 12-page or 20-page newsletter that mails on a schedule is the classic saddle stitch job. It is light, it folds predictably, and it moves through automated mail equipment without the thickness variation that a glued spine introduces.

When Perfect Binding Is the Right Call
Perfect binding buys you two things saddle stitch cannot deliver: a printable spine and the ability to carry serious page counts.
Anything that lives on a shelf. Annual reports, catalogs, course catalogs, and directories get filed vertically. Without a printed spine, nobody can find your piece again. For most buyers this alone justifies the perfect binding premium.
Catalogs and product books over 64 pages. Once you pass the saddle stitch ceiling, the decision is made for you. A 120-page catalog cannot be stitched without creep pushing the inner sheets so far out that the trim cuts into their fore-edge margins.
Pieces that signal permanence. A perfect bound book reads as a reference document rather than a handout. For annual reports, capability books, and premium brand pieces, the square spine and heavier cover do real perceptual work before anyone opens it.
Manuals and reference material. Documents that will be consulted repeatedly over months hold up better with a glued spine and a heavier wrap cover than they do on staples.

Design and File Prep Differences
The two methods impose different rules on your layout, and getting them wrong is a frequent cause of a delayed job.
Saddle stitch file prep
Build your document in multiples of 4. If your content lands on 30 pages, you either cut two pages or add two. There is no partial signature.
Keep critical content away from the fore edge on inner pages. Creep pushes inner sheets outward, and the trim removes more from the inside pages than the outside ones. A safe margin of at least 0.375 inch on the outside edge protects page numbers and body copy.
Supply the file as single pages in reading order, not as reader spreads. The bindery imposes the pages into printer spreads. If you impose them yourself and we also impose them, the pages end up scrambled.
Perfect bound file prep
Your spine width depends on page count and paper caliper, so the cover cannot be designed until the interior is final. Spine width is the number of sheets, which is half the page count, multiplied by the caliper of one text sheet, plus twice the caliper of the cover. A 200-page book on 0.004 inch text gives 100 sheets and 0.4 inch, and a 10pt cover adds about another 0.02 inch. Ask us for the exact figure before the cover art is built, because a spine that is off by a sixteenth of an inch pushes the front cover artwork visibly out of alignment.
Allow a hinge area on the inside front and back covers. The glue grips roughly a quarter inch along the spine edge, and any artwork inside that zone disappears.
Avoid designing images that cross the gutter. Perfect bound books do not open flat, so a photo spanning two pages loses its center at the spine.
How Binding Affects Mailing
If the booklet is going in the mail, the binding can change the postage category the piece qualifies for.
A saddle stitched booklet is slightly thicker at the spine than at the fore edge, but it stays inside the USPS thickness and flexibility tolerances for automated flat processing. Perfect bound books have a rigid spine, and the USPS Domestic Mail Manual caps a flat at three-quarters of an inch thick. Past that the piece is no longer mailable as a flat and gets handled and priced as a parcel. That changes both the postage category and the in-home date.

There is also a tabbing question, and it depends on the format rather than the binding. A saddle stitched booklet that mails as a flat generally does not need tabs. A folded self-mailer that mails at letter size does, and the number and placement of tabs depend on the fold orientation and the paper weight. Getting tab placement wrong is a common reason a mailing is rejected at acceptance.

Durability and Shelf Life
Saddle stitched booklets survive light handling well. The staples hold, and because the piece lies flat there is no spine to crack. What fails first is the staple hole in the fold, which enlarges with repeated opening on thin stock.
Perfect bound books survive shelving and repeated reference better, but they fail differently. Forcing one fully flat cracks the spine glue and can release pages. Cold temperatures also make some adhesives brittle, which matters if the piece ships in winter.
For a document that will be used hard for years, neither adhesive nor staples is ideal. That is where mechanical binding wins.
